
Lined plug valves are highly resilient components designed to handle aggressive chemicals. Their specialized plastic lining provides robust protection against corrosion, but like all equipment, they have operational limits and can eventually fail.
Valve failure occurs when the device no longer performs as intended, and understanding the cause often resembles a forensic investigation. In most cases, elaborate testing is not required—careful visual inspection is sufficient to identify the source of the problem. This approach not only reduces costs but also ensures the safety of plant personnel.
One of the most common failure modes is called blistering. This looks like small bubbles or bumps on the plastic lining. These bubbles happen when gas gets trapped behind the liner. The gas expands and pushes the plastic away from the metal.
If you see these bumps, the valve might leak soon. The plastic can pop or tear under pressure. You should check your lined plug valves for these bumps during every maintenance check. If the bumps are large, you must replace the liner right away.
Sometimes the inside of the valve changes color. It might look brown, black, or very dark in some spots. This is a sign of heat damage or chemical burns. Every plastic liner has a limit on how much heat it can take.
When the heat is too high, the liner gets brittle. Brittle plastic cracks easily and stops sealing the flow. A quick visual inspection will show these dark spots. If the liner looks charred, you know your process is too hot. You may need a different material for your lined plug valves.
Mechanical damage is another big issue for these valves. This happens when sharp rocks or metal bits get inside the pipe. These hard pieces can scratch or cut the soft plastic lining. You will see deep lines or missing chunks of plastic.
Once the liner is cut, the metal underneath is at risk. Harsh chemicals will touch the metal and cause it to rust. Your diagnosis here is simple: the fluid has too much solid waste. You might need a filter before the valve to stop these cuts.
Plastic liners can sometimes change shape without breaking. This is often called “cold flow.” It happens when the plastic moves because of too much pressure. You might see the liner bulging out of place or looking squished.
If the liner moves, the plug cannot turn correctly. This makes the valve hard to open or close. During your check, look for areas where the plastic looks uneven. Lined plug valves need a smooth liner to work perfectly every time.
Some chemicals are so strong that they soften the plastic. Instead of being hard and smooth, the liner feels like gum. It may look swollen or dull instead of shiny. This means the chemical is eating into the plastic.
A soft liner will not hold a seal for long. It will eventually peel away from the metal body. If you see swelling, you have a chemical mismatch. You must choose a liner that fits the specific liquid in your pipes.

Finding the cause of a valve failure does not have to be hard. Most failure modes leave a clear mark you can see. Whether it is bubbles, burns, or cuts, the valve tells a story. Use your eyes to catch these signs early.
